1996 F350 tranny grinds w dwnshifting

5 spd manual tranny, grinds when downshifting into 2nd & 4th when cold,but not after engine warms up, have checked the tranny fluid, was overfull approx 1/2 litre.

Could be syncro damage, but that would usually do it all the time. Have you tried double-clutching your downshifts to see if it makes any difference? Why was the fluid overfilled?

have tried double-clutching doesn't seem to make a difference, not sure why the tranny was over filled, just bought it, Thanks, any other ideas?

unfortunately, my idea is the pricey one. The trans needs to be removed and dismantled to replace bad parts. Perhaps a salvage unit would yield a more affordable option. Those 5 speeds were pretty weak units if its the ZF I'm thinking of. If you don't worry about losing overdrive I'd get an older Borg Warner 4 speed from a donor truck. Had a granny low first gear, so empty you drive it like a 3 speed. Very stout unit for a work truck. I've never seen anyone blow one up. Used to pull a 28 foot cattle trailer with an 84 F250 that had one. All that weight couldn't kill it, and the 6.37 first gear ratio was a blessing to get started from a stop when loaded down. Please note that if you do this you will most likely need a new clutch, as I think the input shaft sizes and spline counts differed between them.

thanks for advice ,another question, what is little switch on front corner of fuel filter housing for, it has open and close positions?engine is a7.3 diesel

is this an electrical connection? The filter housing has a fuel/water separator in it, and they have a sensor in the bottom of it that turns on the "water in fuel" dash light when in contact with water.

it is not an electric connection, there are two electric connections on the other side of housing, one near bottom other one near top, top one looks like pressure sending unit,bottom one is hard to see but probably water in fuel sensor. the thing in question is near top of housing and connects to what appears to be maybe a small ball valve at bottom of housing.if i had to guess i would say it is filter bypass since it is labeled open or close. thanks

thats to drain off any water that accumulates in the housing and sets off the light.
