2000 Toyota Rav4 Raspy Exhaust

About a year ago my 2000 Rav4 (2.0L, 4 door) developed a raspy noise in the exhaust system at certain RPM Ranges. When the engine is cold, it will make the noise louder than if the engine is hot (and more noticable at lower RPM ranges). Once the engine is hot, it will give the noise under acceleration starting at about 2200 RPM's and tapering off at around 2900 rpms, then picking back up at about 3300 rpms. The noise is not really prominant unless I am accelerating (idleing or crusing at speed, the noise is not there). I am not pulling any codes, no service engine light, and the engine runs smooth as can be. I took it to a muffler shop that has been in business for a long time and he was puzzled by it. Rather than pay someone to guess at what the problem could be, I decided to start replacing the exhaust system by myself at home as it is all bolted-flange connections. I started with the muffler, still made the noise, then replaced the resonator pipe, still made the noise. Then I replaced the Catalytic converter, still makes the noise. That's all I can think of other than some sort of engine problem. All the replacement exhaust components were from the manufacturer Bosal. The noise is a real tinny, raspy noise that sounds like a really big metal hornet flapping his wings. The noise is definitely not a heat shield ratteling as I have had my wife rev the engine and I listened while on the creeper. It is definitely coming out of the tail pipe. Any Ideas? Has anyone had problems with Bosal replacement exhaust parts? The noise is driving me crazy!

You most likely have either a broken heat shield on the Catalytic Converter, a bad Converter or a broken baffle in the muffler.
If you get the car on a lift and jar the exhaust system with the heel of your hand, you should be able to hear it.
