93 Corolla 4AFE engine noise

My Toyota Corolla with 4AFE engine has 200,000 miles on it and uses some oil and smokes a bit on cold startup so I replaced the valve stem seals when I did a timing belt. Note that I am an ASE Master with L1 and have been for twenty five years. I am retired from the shop, but now teach at a tech school. In other words, I know how to do this job.
After the valve stem seal replacement the engine is noisy, sounds exactly like the valve lash is mis-adjusted. This OHC motor is not adjustable, except by shims, so nothing I did should have changed the valve lash when I did this job. I have beat my head against the wall wondering how I could have mixed up the lifter/shims, becauses I was meticulous about keeping things in order. I finally decided that I must have mixed up the intake lifters with the exhaust lifters. I removed the valve cover and measured the valve lash, expecting to find the intakes too loose, and the exhaust too tight which would prove my theory. The trouble is, all the clearances are within spec. If anything a few are slightly tight! Intakes all measure .007 - to .008, which is within the .006 to .010 specification. Exhaust clearances all measure .009 to .010, (one of those is .008) but specification is .010 to .014.
The valve stem seals were FelPro brand, and looked exactly like the originals that I removed. They seemed to fit correctly, and seemed to latch into place on the valve guide boss. (I am wondering if they are moving, causing the clicking noise?)
I am hunting for ideas, and to see if anyone else has run into this problem with FelPro seals, or some other thing. I am reluctant to remove camshafts again only to find nothing wrong. Other than a timing belt and camshaft oil seal no other work was done. Does anyone have any ideas?

With that kind of mileage why aren't we considering a lifter not pumping up?

Did you split the sub gear? If not, the lash in the sub gear and the drive gear will make noise like lifter noise. The sub gear is spring loaded so it can take the lash out of the gears when they are together. You have to install a lock bolt in the sub gear before you take cams out and remove it after it is back together.

The 4AFE angine does not use hydraulic lifters.

When I removed the camshafts I did not split the subgear. I lifted the whole assembly out, and replaced it as a whole assembly. Maybe you are on to something though - I never considered that gear as a possibility. (The motor sounds like every valve has exessive lash. This is not just a single valve ticking, or an occasional noise. It sounds rhythmic like a sewing machine and it used to be silent!) I saw no need to separate those gears, but your explanation of those gears being spring loaded to control backlash makes sense. I didn't realize they were spring loaded. (I guess I should have read a manual beyond the torque specs! An amateur mistake.) I can see that situation could make this sort of noise also. You may have hit the nail on the head! I think that this weekend I will have to remove the intake camshaft, restore the proper tension by twisting the subgear, then hold it in place with a bolt while I reinstall that camshaft.

Yep, if you take the camshaft out and don't have the service lock bolt in, the subgear will release its spring tension. Without the tension there will be no lash control and it will make noises like a typewriter.

I am sure that this is the problem now. When I looked for the specs in Mitchell On Demand I skipped past that section which described the procedure for locking the gear in place. I saw the drawing and thought "I don't have to take that apart, just life the whole thing out as an assembly" and moved on. I just didn't read carefully enough to be alerted to the scissor gear issue. (Something that I try to emphasize to my students!) Saturday I will fix the problem. I sure feel better knowing what is wrong though. That was driving me nuts! Thanks a lot for the answer! Cool

BINGO! Setting the scissor gear tension correctly solved my noise problem. I wish I could buy you all a beer!
I am relieved. Funny, on a customers car solving problems is just a matter-of-fact thing, and I used to do it all the time without worry. When it is my own ride I think, and worry and fret and stress myself until the problem is solved.

I know what you mean. I have a 92 Toyota Pickup that needs ball joints and I can't seem to find the time to get them done. Here I am driving the thing to the land fill and thinking I better get it fixed soon. I don't know about everyone else, but another downside of being a tech or mech is that when you go on road trips your thinking of all the things that could go wrong at any time. For example: When is that ignition coil or module going to crap out? or how much longer is that fuel pump going to last? I don't worry too much about hoses or belts because I am on top of those things. It's the things you can't see the inside of you wonder about.

Glad to see you got it quiet again. Smile Those 4AFEs are good little motors.

I drive about 75 miles a day, so I bought the Corolla from my sister to get some fuel mileage. It does run pretty well, and has not cost me that much in maintenance. I replaced the radiator and the A/C condenser, and those hoses, plugs, and a rear wheel bearing and a CV axle. So far I have put about 63k on it. I have an '01 Tacoma that I love, but this Corolla gets about 10 mpg more and keeps the miles off the pickup.
The school where I teach is 37 miles from home. I bought the house long before I began teaching. I am hoping to find an opening closer to home, but the jobs are pretty scarce around here.
I would lilke to get a car with fewer miles on it, but there is just no money for now.
